Objective This study aims to improve and optimize the tail-breaking mechanism of a whole-stalk step-by-step sugarcane impurity remover, thereby providing support for solving the problem of poor tail-breaking performance and improving the qualified rate. Method To optimize the core tail breaking mechanism of the whole-stalk step-by-step sugarcane impurity remover, this study proposes a novel staggered-tooth roller structure that exploits the fact that the strength of the sugarcane tail is significantly lower than that of the rest of the stalk.Based on ANSYS,a flexible multi-body coupling dynamic model of sugarcane and roller was established. With the maximum principal stress as the evaluation index, the center distance, rotational speed and stagger angle of the roller were optimally matched by virtual orthogonal tests. Finally, field experiments were conducted on the physical prototype under varying feeding rates to validate the simulation-based optimization results and the practical effectiveness of the new mechanism. The evaluation indexes included the maximum attainable tail-breaking rate, the qualified tail-breaking rate, and the stalk body damage rate. Result Simulation-based optimization results indicate that the core tail-breaking mechanism with the novel staggered-tooth roller structure enables more uniform stress distribution on sugarcane stalks and effectively reduces the Z-direction displacement, from -115-156 mm to -84-63 mm,demonstrating a marked improvement in stress state. The orthogonal test revealed the order of significance among the influencing factors. The optimal parameter combination was determined as a roller center distance of 303 mm,a rotational speed of 218 r/min,and a stagger angle of 13°,under which the maximum principal stress of the sugarcane stalk was 11.390 8 MPa.Field experiments confirmed that the improved mechanism achieved qualified tail-breaking rates of 95.34% for single-stalk feeding and 89.76% for four-stalk feeding, representing an increase of 6.36 percentage points over the pre-improvement rate of 83.40%.Meanwhile,the main-stalk damage rate remained below 0.50% across all operating conditions. Conclusion The staggered-tooth roller-based tail-breaking mechanism can effectively optimize the stress distribution on the sugarcane stalk and improve the tail-breaking performance. The optimized design can meet the requirements of the whole-stalk step-by-step sugarcane impurity remover.
