Addressing the challenges of microstructural evolution and distortion control during the carburizing and quenching of next-generation aviation high-strength steel spiral bevel gears, this study combines numerical simulation with response surface testing analysis methodology to investigate the microstructural and property evolution of 15Cr14Co12Mo5Ni aviation high-strength steel gears. Using tooth surface hardness and distortion as response indicators, process parameters were optimized to provide a theoretical basis and technical guidance for the precision heat treatment of this material in aviation gear applications. The results indicate that after carburizing, the surface carbon concentrations at the tooth tip, tooth flank, and tooth root are 1.93 %, 1.795 %, and 1.69 %, with corresponding effective case depths of 2.011, 1.373 and 1.065 mm, respectively. The post-quenching microstructure is primarily martensitic, with the maximum retained austenite volume fraction at the tooth surface reaching 93.2 %, which decreases to 8.26 % after tempering. The tooth surface hardness reaches 63.87 HRC, and the core hardness is 49.09 HRC.The error between the simulated results and the experimental results of case depth and hardness is less than 5%.The gear exhibits overall expansion deformation, with maximum distortion of 359.4 μm and tooth flank distortion of 152.5 μm. Carburizing temperature has the most significant impact on hardness, while carburizing time is the dominant factor influencing distortion. The optimized process parameters are as follows: carburizing temperature of 995 °C and time of 16 h, and quenching medium temperature of 72 °C. The predicted tooth surface hardness and distortion are 64.036 HRC and 168.5 μm, respectively. Experimental verification was conducted on these process parameters, and the model prediction accuracy exceeded 90%.
